Again, what was the replacement unit?  Stock, SN95, 93 Cobra?  Without knowing this you guys are not helping out here.  Others will read this thread and think this is mission impossible or something.  The SN95 unit was a battle on my 93 Mustang Coupe but the 93 Cobra unit was a bolt in on my 83 Bird.  Maybe I was lucky or something.

Sorry, the stock unit one or two of the bolts were a bitch!!!!

I just went thu and installed the 88 TC brakes on my 85TC, even the rears disc

replaced the booster with a reman 85TC unit $76 Advanced auto parts
and I used a 84/86 Mustang SVO Master cylinder $20 Advanced Auto parts
The SVO MC is an Alum unit with large wells and 1 1/8 piston
1985 TC (yet another one) Fully loaded
has 225k mile  still with the factory head gasket

So the stock replacement booster gave you this much trouble?  Wow, sorry to hear that as I have replaced a couple of stock booster and while they are not fun the hardest part I had with them was bolting them down.  Those nuts are not fun to get to under the dash!

Yeah, the nuts were a pain, not the hardest thing but pretty sucky.lol

The 93 Cobra did not go in smooth at all. The bolts under the dash were easy, as long as I ignore the fact that it was in the early afternoon of a sunny day. 14mm deep socket, universal joint, Two 6" extensions, and a ratchet got them out and back in in no time. All my problems were with the strut tower. I still have the stock pad over the corner of the strut tower so it may be slightly easier with that removed and additional clearance but I'd prefer to leave it there to prevent the paint from getting sed up.

Basically I took some grinding stones (I only had the py dremel orange ones on hand) and ground away the two holes near the center of the engine bay at a 45 degree angle towards the middle of the car. I do not mean 45 degrees down the firewall, but holding the rotozip at a 45 degree angle to the firewall sheetmetal. This was cut towards the center of the engine bay about 3/4". I also did this to the outside 2 holes but just 1/8" or so - just to clear. The cuts went down to the firewall material that is between the engine bay and cabin sheet metal. I tried not grinding away at that stuff but the unit wouldn't go in. I did not go all the way through it so on the cabin side, there is still some of that . Try not to breathe that dust in...

The studs on the booster were cut shorter about 3/4 inch total This allows the nuts to grab enough where the studs still stick out JUST beyond the nut. Rubber mallet and it tapped into place. The booster housing is a little more shoved in where I hit it but it works fine.

Pedal feel is great, but slightly more touchy than other newer cars I drive. It takes next to no effort to bring the car down to a quick stop. 73mm up front with ceramics, TC rear with organic, 1 1/8" MC, stainless hoses up front and stock replacements in the back and rear intermediate, adjustable proportioning. Freshly changed and bled fluid.

The motor was out of my car when I did this but I have done a couple with the motor in the car and it was a bit tougher but again not bad.  I have also done a couple where we had to literally put a nice dimple in the shock tower to get the larger 93 Cobra or SN95 booster installed.  We chalked this up to the less than stellar tolerances the Fox cars were assembled with.  The thing that was not fun about the SN95 units were the studs that go through the firewall.  The are not on the same centers as the Fox units which is why I like the 93 Cobra booster better.  The only reason we go to the bigger boosters (93 Cobra and SN95) is due to the larger Cobra brakes.

So I've got a SN95 master off a 2002 GT and the 73mm front calipers and a TC rear end.  Am I to understand that this might actually work correctly as far as pedal feel is concerned?  I know what I'm in for as far as the fabbing is concerned and is no big deal.

Not sure on the newer '02 master cylinder but I have no complaints with the 73mm front/45mm rear with the 1 1/16" bore master cylinder when using the '93 Cobra booster.
