It wouldnt be rolled,I would machine a radius all the way around the inner and outer lip.

Not necessarily true.  Less pipe = less weight, less pipe = shorter path for exhaust to exit pipe = more power.

There is such a thing as too short a pipe when it comes to that....It can change how the exhaust gases will see the outside atmosphere and change exhaust velocity (in a good way OR a bad way depending on other factors as well).

I don't think the weight difference would be enough to make any kind of difference in performance,and I bet the dyno wouldn't see any difference either.

The only person I know here counting calories like I am is Gumby, so weight probably isn't an issue with the OP. 

As for power, that's another story.  Way back in the day, a mag did a dyno test of the Borla system for TCs.  The gain was a measly 5HP for the 87-88, but something like 35HP for the 83-84s.  Just get under there and take a look at how that pipe goes over the axle.  YUCK. 

Borla did two things. One was the ler.  The second was to really smooth out the pipe flow over the axle.

So replacing the factory path with a shorter, smooth pipe out the side, that's a win-win on power and weight (depending on execution).

True,the tail pipes that came on these cars are truly lacking.I bought mandrell bent tails for a Stang (2 1/2 inch),and the tips (which everyone has sen),and that REALLY smoothed out the flow.I have 40 series Flowmasters on the Sport right now.I wish I would've kept the Warlocks on,though.If you get the right tips,it may look really good out the side.

Why are you machining these tips? I'd weld them out of stainless. Thats just my ten cents. I like the second one better.

I can machine them easier than I could fabricate them.I would hate to see how they would turn out,if I attemted to fabricate them.

there is also a issue with the frame being in the way.I need to figure out how I am going to get them to tuck up close to the rocker panle.

I am running bbk hedders,summit h-pipe,thrush glass packs and 90 degree pipes out the side rite now.all I need to do is make these and bolt them on.(poor mans exhaust system)

Well I'm curious to see how they'd come out if you machined them. Go for it!

From what I have seen the pipes usually have a notch pressed or beat into them to clear. Look on CoolCats on the build up of Erics vert. I think there are some pics there of routing.
